I mistakingly said tap when I meant die. The tapered end of the flare nut is the problem. I had the correct size die and even purchased a thread repair file but no luck. I eventually refiled the tapered end and forced the new line on and was lucky it did not cross thread. I had no trouble...
That method did not work for me the last time I did the line replacement because the tap would not start easily due to the tapered thread and tended to cut more than just clean the existing thread.

Welcome to the world of XLR's. You should try the V and you may change your mind! I must say the newer vettes are awesome and cannot be compared to the C6 version of the XLR. I had the chance to track a new C7 and am tempted to get one of those too. I need to sell one of the XLR-Vs I have first.
I have done this several times now - always loaded suspension. I makes sense to me as the bar is neutral (no torsion) when the car is level and loaded. A good tip I got was to use teflon tape around the area the rubber mount wraps the bar to prevent squeaks. Never had a squeak.
